Lightweight Plastic Nine-Leg Grid Pallet Mold — Product Introduction (Motek Pallet Mold Series)

Product Positioning

Motek introduces dedicated injection mold solutions for nine-leg grid plastic pallets engineered with weight reduction as the core objective. The key difference between lightweight nine-leg pallets and standard nine-leg pallets lies not in simply reducing wall thickness on a standard structure, but in optimizing grid rib topology, reconstructing the nine-leg stress path, and applying zoned wall thickness control to maintain necessary load-bearing performance at lower self-weight. In industry practice, a 1200×1000mm lightweight nine-leg pallet can be controlled to a self-weight of 5–7 kg in HDPE while achieving static load of 1 ton and dynamic load of 0.5 ton. A grid nine-leg pallet of the same size typically weighs 8–10 kg, and lightweight design further compresses material usage on this basis. The core challenges in mold development lie in balanced filling of dense grid ribs and nine-leg deep cavities, warpage and internal stress control associated with thin-wall design, and uniform support of low-rigidity products by the ejection system.

Product Features

Topology Optimization and Weight-Reduction Logic of Honeycomb Grid Ribs.

The core of lightweight nine-leg pallets is not "making walls thinner," but transferring material from low-stress areas to high-stress paths. Motek works with the customer's product structure plan to form a honeycomb grid base plate in the mold cavity rather than solid or strip-shaped reinforcement ribs. The honeycomb rib cross-section uses a chamfered trapezoidal shape rather than a simple rectangle—this cross-section effectively suppresses sink marks and residual internal stress during injection cooling. While maintaining equivalent stiffness, honeycomb grid design can reduce material usage by 18%–22%, which is the main path to achieving lightweighting. Mold flow analysis verifies filling balance in all directions of honeycomb cells, preventing short shots or weld-line weakening caused by excessively dense ribs.

Nine-Leg Stress Path Reconstruction and Zoned Wall Thickness Control.

Traditional four-leg pallets concentrate loads at four points, while the nine-leg layout expands load-bearing nodes into nine distributed points, forming a grid support matrix approximating "three horizontal and three vertical" lines and significantly reducing stress per unit area. Motek applies zoned wall thickness in mold design based on finite element stress analysis results: primary stress path areas such as nine-leg roots and grid intersection nodes maintain necessary wall thickness, while low-stress areas (such as the middle of grid cells) allow thinning. Industry reference data shows that the wall thickness in nine-leg support areas can be controlled at approximately 2.1–2.4 mm, while the central flat area maintains around 4.8 mm according to load requirements, forming a "rigid-flexible" wall thickness gradient. The mold uses segmented insert machining and local insert replacement to enable flexible adjustment of different wall thickness zones under the same mold base.

Balanced Filling of Dense Ribs and Nine-Leg Deep Cavities.

Lightweight pallets have significantly higher rib density than standard pallets, increasing flow resistance and filling difficulty. Motek adopts a multi-point hot runner system (typically 12–24 points for lightweight 1200×1000mm class pallets), configuring gate positions according to nine-leg distribution and honeycomb grid orientation. For extremely high rib density solutions, a three-layer manifold hot runner design can be referenced to ensure more balanced melt flow to each gate, avoiding local over-packing or remote short shots caused by flow path differences. Independent venting inserts are required in nine-leg deep cavity areas to prevent trapped gas from causing weak leg strength.

Cooling System: Baffle-Type Water Circuits and Internal Stress Control.

After wall thinning in lightweight pallets, cooling uniformity has a more sensitive effect on internal stress and warpage. If only straight-through water circuits are used in nine-leg deep cavities and deep ribs, the cooling medium is too far from the cavity wall to effectively remove heat. Motek adopts baffle-type water circuit combinations in leg deep cavity areas (baffle-type water circuit diameter can reach approximately 24 mm), guiding the cooling medium near the bottom of deep cavities to shorten cooling time while reducing temperature difference stress in thick-thin transition zones. For thin-wall areas of honeycomb grids, cooling time must be precisely controlled—industry experience shows that cooling time exceeding a reasonable threshold (such as above 55 seconds) leads to internal stress accumulation, causing pallets to creep and deform in high-temperature environments; controlling cooling time within a 45±3 second range helps balance efficiency and internal stress level.

Uniform Support of Low-Rigidity Products by the Ejection System.

After wall thinning in lightweight nine-leg pallets, overall rigidity is lower than standard pallets, and uneven ejection force can easily cause grid rib collapse or leg deformation. Motek adopts a dense ejector pin layout, with pin quantity determined by pallet area and rib distribution (large pallet molds may require hundreds of φ8mm ejector pins). Ejection points are preferentially set at nine-leg roots, grid intersection nodes, and other areas of relatively higher rigidity, avoiding thin-wall positions in the middle of honeycomb cells. Ejection timing is interlocked with slider core-pulling action, ensuring ejection is performed only after all undercut constraints are released.

Interchangeable Inserts for Flat/Grid Style Switching.

Lightweight nine-leg pallet product lines often need to accommodate both flat and grid deck styles. Motek can reference a removable nine-leg forming insert solution, switching between flat and grid patterns by replacing inserts without replacing the entire mold. Insert positioning and locking structures are precision-controlled to ensure accurate cavity alignment after insert changes, and the wall thickness zoning of the lightweight structure is not affected by insert replacement.

Lightweight Nine-Leg Grid Pallet Specification Reference

The following data comes from publicly available industry product and mold maker information for reference in lightweight solution design. Actual self-weight and load-bearing indicators vary depending on product structure, wall thickness zoning, and material formulation. Motek provides customized mold design based on customer 3D drawings and target load grades.

Applications

Motek lightweight plastic nine-leg grid pallet molds are suitable for:

  • Lightweight nine-leg pallets for export transport (container and air freight scenarios sensitive to self-weight)
  • Light-duty nine-leg grid pallets for moisture-proof warehouse floor stacking
  • Lightweight carriers adapted for automated warehousing (AGV/AS/RS)
  • One-way export packaging or light-load turnover pallets for food/pharmaceutical/chemical industries
  • Nine-leg pallet product lines requiring self-weight grading between light load and medium load

Service Process

After the customer provides 3D product drawings, target self-weight upper limit, load grade (dynamic/static), and injection machine parameters, Motek completes lightweight-oriented combined mold flow and structural analysis (including honeycomb grid filling balance, wall thickness zoning stress verification, nine-leg deep cavity cooling simulation, and warpage prediction), and confirms the wall thickness zoning plan with the customer; cavity steel and hot runner systems are procured according to agreed specifications; dimensional accuracy of thin-wall areas and nine-leg inserts is a key control point during processing. During trial molding, emphasis is placed on verifying pallet self-weight, load-bearing performance, grid rib forming completeness, and warpage amount, with samples and CMM inspection reports provided. Before shipment, molds undergo anti-rust treatment and action testing, with water circuit diagrams, hot runner wiring diagrams, consumable parts lists, and lightweight pallet injection process recommendations provided. Technical support is available during the warranty period, with lifetime maintenance consultation.
